The Next Frontier for LFT: From Small Components to Large-Scale Structural Lightweighting

How long fiber thermoplastics are moving beyond small injection-molded parts to conquer large structural assemblies.

For years, Long Fiber Thermoplastics (LFT) have been the material of choice for demanding, yet relatively compact, structural components. However, a significant shift is underway. Recent industry developments demonstrate that LFT technology is rapidly extending its reach into large-scale structural parts - a domain traditionally dominated by metals and thermoset composites.

A prime example of this evolution is the emerging hybrid design approach that combines continuous unidirectional (UD) tapes - such as PA6-CF60 - with Direct-LFT (D-LFT) molding compounds like PA6-GF40. This hybrid strategy is being deployed to manufacture massive automotive components, such as vehicle floor assemblies, unlocking the true lightweighting potential of LFT on a macro scale.

Large-Scale Structural Lightweighting

Why LFT is Perfectly Suited for Large Parts

Scaling up from small parts to large structural assemblies requires a material that can do two things simultaneously: flow perfectly to fill massive mold cavities, and maintain absolute structural integrity once solidified.

This is exactly where LFT excels:

  • Superior Flowability

  • Unlike continuous fiber systems that are difficult to shape into complex large geometries, LFT compounds flow exceptionally well under heat and pressure. They can easily fill the expansive cavities required for large panels, floor modules, or structural frames.

  • 3D Fiber Network

  • While flowing, the 6 –12mm long fibers create a dense, three-dimensional entangled network throughout the entire part. This network distributes stress evenly, absorbs impact, and provides the structural rigidity needed for large, load-bearing areas.
  • Design Integration

  • Large components often require numerous ribs, bosses, and mounting points. LFT injection or compression molding allows for the integration of these features directly into the part, eliminating secondary welding or assembly.

The core principle: LFT provides the flowability required to manufacture large parts, while its long fiber network guarantees the structural integrity that large applications demand.

Proven Success in Large-Scale Extrusion

The capability of long fiber composites to perform in large-scale applications is already proven in the field. The LFT-G® PA6 LGF series, for instance, has been successfully adopted as the intermediate reinforcement layer in three-layer co-extruded corrugated pipes.

These are large, continuous extruded structures used in demanding industrial environments. By utilizing LFT as the middle layer, manufacturers achieved a 30–50% increase in ring stiffness and a 2–3× improvement in impact resistance. This real-world application confirms that long fiber reinforcement is highly effective in large-scale extrusion and molding processes, opening the door for even broader applications in large automotive and industrial structural parts.

The Future of Large-Scale Lightweighting

As the automotive and industrial sectors push for greater efficiency and lower emissions, the demand for large, lightweight structural components will only grow. The hybrid approach of combining continuous UD tapes for localized extreme strength with D-LFT for the bulk of the structural geometry represents the cutting edge of this trend.

LFT is no longer just for small brackets or covers. It is a robust, scalable solution for the next generation of large-scale structural lightweighting.

The bottom line: When you need to replace heavy metal assemblies with a material that flows into complex large molds and delivers exceptional strength, LFT is the answer. From large-diameter corrugated pipes to automotive floor assemblies, long fiber thermoplastics are redefining the scale of lightweight design.
